config.plist/SystemParameters/InjectKexts=Yes is wrong. Should be "Detect".

If you look at ioreg, you'll see that nothing is connected to HDEF in the "not working" ioreg, but AppleHDA kexts load later in the "working" ioreg.

I have no idea what might be causing the delay.

Perhaps you should do a fresh install.

Yes I changed it from Detect while testing various 'fixes' online Ill put it back.
I did try a fresh install on an external usb drive when I was trying to get audio working a couple of weeks ago this was before I returned to my main drive and noticed this delayed start, so can go back to that and do some more tests tomorrow. thanks for looking into it.

Just thought Id post what fixed my particular porblem, removing FakePCIID_Intel_HDMI_Audio.kext stoppped the delay in audio becoming available. Probably shouldnt have installed it in the first place.

FakePCIID_Intel_HDMI_Audio.kext should be installed only if required.
