From where did you download OS X?
On what hardware did you create your USB installer?
Try fresh install.

Got MacOS Sierra from Mac Store
Created installer on genuine MacBook Air 13 inch early 2015

Strange that I can boot with the very basic config.plist, MacOS doesn't seem to mind that at all

Nothing that I see.
May be BIOS setting issue, or other hardware issue.
Or issue with the version of Clover you chose.

Clover version 3961, Build: 2016-12-12

Can I go back and change clover version retrospectively to another one you suggest?
My BIOS settings are all as suggested on both guides, can't see what else could be different

Can I compare conifg.plist original (working version from USB, also works on HDD) and your probook 4*0 haswell one, and produce a working hybrid?
If I choose an older Clover, what should be the process to avoid undoing work already done?

PS Clover install log says it couldn't find 'Bluemac' theme - defined in config.plist - would that affect anything?

HAve now installed clover version 3333 on HDD, and put kexts and your config.plist in there as well as the other bits. On selecting boot OS from HDD there is an instant black screen for hen computer reboots itself.
If I keep trying newer clovers will more recent versions help?
